Jeremy,
Just as an exercise, can you quickly create a test app with a copy of the MDI unit ( converted back to SDI) , and see if the error still persists? Then still ina test app move to MDi again. Eliminating all other issues (that may be caused) with the main application you have developed.
The usual debugging rules apply - go back to basics (where it works) and work forward a step at a time until it breaks.
